The aim of this thesis is to identify and assess bottlenecks and wastes in the process of loading and unloading rail cars containing gondolas and iron ore through the implementation of a lean production approach. For this purpose, one of the largest steel factories in Iran and one of the largest mines in the east of the country have been considered for the case study of this thesis. By the field observation, using the work study methods processes for loading and unloading rail cars have been identified, then by using the time study methods, the duration each part of identified processes have been gathered. for this part, 250 rail cars was considered at the origin station and 45 wagons have been considered at the destination station. Data for more than 34 thousand wagons during eight monthes was collected using the steel company, Iran Railway Company and a transportation company. Wastes have been identidied after drawing the Value Stream Map and sixteen scenarios based on a) managing operations, b) purchasing equipment, and c) defining infrastructure development have been defined to eliminate wastes. The implementation of these scenarios in the Planimate simulator software showed that by purchasing and launching a automated loading system and transferring the operation from the destination to the loading station to make uniform trains, the overall performance of the origin-destination network would improve by 23%.
This improvement could increase the annual turnover cycle of rail cars between the origin and destination by 38%, which means each rail car could haul more than 1,100 tons annually. By implementing this scenario, the transportation company revenue would raise more than 16,000 $ per year. Based on the analysis of the results, however, in line with the expectation, lunching automated loading system in the origin would improve overall performance, the development of lines at the beta station, would reduce the overall system performance.
